Your engine is burning oil, breathing hard, and down on power. The teardown shows worn or scored bores. Now you’re standing at a fork in the road that confuses even experienced rebuilders: does this block need a rebore, a hone — or new sleeves?

Get it right and the engine runs another couple of hundred thousand kilometres. Get it wrong and you’ll be doing the job twice. Here’s the decision tree we use at CRS, in plain language — the same logic we’ve applied to Durban’s engine blocks since 1977.

First: the signs your bores are worn

  • Rising oil consumption — topping up between services when you never used to
  • Blue smoke — especially on start-up and under acceleration
  • Blow-by — fumes pushing out of the breather or dipstick tube; oily residue around the filler cap
  • Low or uneven compression — one cylinder down points to a local problem; all cylinders down evenly points to general bore wear
  • Piston slap — a hollow rattle when cold that fades as the engine warms
Workshop tip:

Symptoms tell you something is wrong — only measurement tells you what. Bores wear oval (side-thrust) and tapered (most wear at the top of ring travel). We measure every cylinder in several places and compare against factory limits. Never let anyone quote machining without measuring first.

Option 1: Honing — when wear is minimal

If the bores measure within limits and the walls are just glazed from age, a hone may be all that’s needed. Honing restores the fine crosshatch pattern on the cylinder wall that holds oil and lets new rings bed in and seal.

Honing is the cheapest route — but it’s only correct when the measurements say so. Honing a genuinely worn or oval bore and fitting new rings is a false economy: the rings can’t seal against a bore that isn’t round, and the smoke comes back within months.

Option 2: Reboring — the standard fix for worn bores

When bores are worn, tapered, oval or lightly scored, the answer is a rebore: each cylinder is machined to the next factory oversize — typically 0.25 mm or 0.50 mm steps — and matching oversize pistons and rings are fitted. The bores are then honed to the correct finish.

The result is a bore that’s perfectly round, straight and sized to its new piston — effectively a new engine, at a fraction of replacement cost. Most blocks carry two to four oversizes over their lifetime.

Option 3: Resleeving — when reboring can’t help

Resleeving (also called relining) fits a new cylinder liner into the block: the damaged bore is machined out, a sleeve is pressed in, and the new bore is machined and honed — usually back to standard size, taking standard pistons again.

We reach for sleeves when:

  • The block is at its final oversize — there’s no more metal to bore away. A sleeve resets the block to standard and starts its life again.
  • One cylinder is badly damaged — a broken ring, dropped valve or seizure has gouged one bore too deep to clean up. Sleeving that one cylinder saves machining all of them.
  • Oversize pistons aren’t available — common on older, imported and discontinued engines. Sleeve back to standard, and standard pistons fit.
  • The engine was designed with liners — many diesels and industrial engines use replaceable wet or dry liners as routine service parts.

“The block is cracked — it’s scrap.” Not so fast.

Worn bores and cracks often arrive together, especially after an overheat or a hard mechanical failure. Most machine shops can handle the boring bar but not the crack — so the whole block gets condemned.

At CRS, cracked cast-iron blocks are permanently repaired by metal stitching — the same cold repair process we covered for cracked cylinder heads. No welding heat, no distortion, pressure tested afterwards. Combined with sleeving, even a block that’s cracked and bored to its limit can usually be returned to service — which matters enormously when the engine is obsolete, imported or months away on a ship.

While the block is on the machine — finish the job

A block rarely wears in one place. While it’s with us, the smart money checks:

  • Deck face — skimmed flat if warped or corroded, so the head gasket seals
  • Main bearing tunnel — line bored if a bearing has spun or caps have been damaged
  • The rotating assemblycrankshaft measured and ground, and conrods resized; new pistons on worn rods and a tired crank is half a job
  • The headtested and skimmed, especially if overheating caused the wear in the first place

Frequently asked questions

How do I know if my engine needs reboring?
Oil consumption, blue smoke, blow-by, low compression and cold piston slap are the signs — but only measuring the bores for wear, taper and ovality against factory limits gives the answer. We measure before we quote.
What’s the difference between reboring and resleeving?
Reboring machines the cylinder bigger to the next oversize and fits oversize pistons. Resleeving fits a new liner and returns the bore to standard size — used when the block is at its limit, one cylinder is badly damaged, or oversize pistons don’t exist.
How many times can a block be rebored?
Usually two to four oversizes, depending on the engine. After the final oversize, sleeving resets the block to standard — so “bored out” almost never means “scrap”.
Can a cracked block be repaired instead of replaced?
In most cases, yes — by metal stitching, a permanent cold repair with no welding distortion. It’s a CRS specialty and it’s pressure tested before the block goes back to you.
